Food packaging has to do three things simultaneously: satisfy food-contact regulation, keep the food in the condition it left the kitchen in, and survive handling. Fail any one and the other two stop mattering.

Food-Contact Compliance Comes First

In the US, anything contacting food must meet FDA food-contact substance requirements — and that covers the board, the coating, the ink, and the adhesive, not merely "the box". Two consequences bite in practice:

  • Recycled content is restricted for direct food contact. It is perfectly acceptable in an outer layer with a virgin liner between it and the food.
  • Standard inks are not food-contact approved. Print the outside of the pack, or specify a compliant ink for anything on the inside.

Ask any supplier for the documentation. A supplier who cannot produce it on request is telling you something useful.

Barriers: Match the Actual Enemy

"Food grade" says nothing about performance. The barrier is chosen against the specific thing that will ruin the product.

  • Grease — fried and buttery items need a grease-resistant coating, or the carton stains through before the customer gets home.
  • Moisture — a poly or wax liner stops board going soft under hot or wet food.
  • Oxygen — foil laminate or metallised film for anything that stales or oxidises.
  • Steam — hot food needs venting. Seal it completely and condensation turns the contents soggy inside ten minutes.
  • Aroma — coffee, spices, and scented goods need a barrier in both directions, out and in.

Labelling You Are Legally Required to Carry

Packaged food sold in the US needs the statement of identity, net quantity, an ingredient list in descending order by weight, declaration of the nine major allergens, a nutrition facts panel, and the name and address of the manufacturer, packer, or distributor.

Plan the panel space for this during structural design. Retrofitting a compliant nutrition panel onto artwork that was laid out without one almost always means redrawing the pack — and it is the single most common reason a food launch slips.

Shelf Life Is a Packaging Decision

The same cookie lasts three days in a paper bag and three weeks in a foil-laminate pouch. Decide the shelf life the business needs first, then select the barrier that delivers it. Doing it the other way round produces packaging that looks right on day one and fails commercially in week three.

Testing Before You Commit

Order samples and run the real product through them: hot-fill if it ships hot, a full transit cycle if it ships cold, and a week on a shelf under retail lighting. Grease bleed and condensation both show up within days, and both are far cheaper to discover on a sample than on a pallet.

Board, Coating, and What They Actually Mean

Specifications get quoted in shorthand that hides real differences.

  • SBS (solid bleached sulphate) — bright white through the sheet, the best print surface, standard for retail food cartons.
  • CUK (coated unbleached kraft) — brown base, stronger and cheaper, good where a natural look is wanted.
  • PE coating — polyethylene film, excellent moisture barrier, complicates recycling.
  • Aqueous coating — water-based, recyclable, moderate grease resistance.
  • PFAS-free grease barriers — increasingly required by state legislation and worth specifying explicitly rather than assuming.

That last point is moving quickly. Several US states now restrict intentionally added PFAS in food packaging, so a barrier that was standard a few years ago may no longer be sellable in your markets.

Cold Chain and Freezer Use

Frozen and chilled products fail differently. Condensation forms as packs move between temperatures, so an uncoated carton softens and delaminates even though it never touched liquid. Freezer-grade board plus a moisture barrier is not optional here, and adhesives need specifying for low temperature too — standard glue goes brittle and seams pop.

Portion Sizing and Waste

Packaging drives portion behaviour. A pack sized to a genuine single serving reduces food waste and usually reads as better value than an oversized pack half-filled. This is worth settling before structural design, because the format follows from the portion rather than the other way around.
