Packaging that protects is engineering, not padding. Most damage traces to two failures — the product moved inside the box, or the box was under-specified for the journey — and both are solvable before the first shipment.
Immobilisation Beats Cushioning
The instinct is to add more filler. The better answer is usually to stop the product moving at all. An item held firmly by a die-cut insert experiences far less shock than one floating in loose fill, because it cannot build momentum before it hits something.
The test costs nothing: pack the box, shake it, and listen. Anything audible will move for the entire journey.

Match the Box to the Route
Parcel networks involve more handling than palletised freight — more conveyor transitions, more drops, more chances to be at the bottom of a cage.
- Light parcels on short routes take single-wall B-flute at 32 ECT.
- Mid-weight national parcels need the deeper C-flute at 44 ECT for stacking.
- Anything heavy, palletised, or changing carrier warrants BC double wall from 48 ECT.
- Add a grade for international, where an extra handling cycle is a safe assumption.
Where Damage Actually Happens
- Corners — the first point of contact in almost every drop.
- Edges — where crush loads concentrate in a stack.
- The base — the seam that fails when a box is lifted while full.
- Point loads — a heavy narrow item punching through a flat panel from inside.
Protection budget spent on corners and the base returns more than the same spend spread evenly.
Test It Properly
The ISTA protocols exist because informal testing misses failure modes. Even a simplified version catches most problems: drop from 30 in onto a corner, then an edge, then a flat face; apply a compression load equal to a realistic stack; and add a vibration cycle if you can. Corners fail first, so test them first.
Run the test with the real product, not a substitute of similar weight — how mass is distributed inside the box changes the outcome entirely.
Calculate the True Cost of Damage
A damaged delivery costs the replacement unit, return freight, outbound freight a second time, support handling, and some proportion of that customer's future orders. Set against that, the difference between single and double wall is almost always trivial. Under-specifying packaging to save cents per box is the most reliably expensive decision in the category.

Safe Packaging for Specific Hazards
Some products carry requirements beyond damage prevention. Lithium batteries need UN3481 marking when shipped installed, and carriers enforce it. Fragile glassware in retail benefits from a partition insert that prevents item-on-item contact, which is the actual failure mode rather than the outer box. Reading a Damage Report Properly
Damage data tells you what to fix if it is recorded usefully. Log where the box failed, not just that it failed: corner, edge, base seam, or panel. Corner damage points to insufficient board or missing corner protection. Base seam failure points to taping method or an overloaded box. Panel punctures point to an internal point load and an insert problem. A damage rate without a failure mode is a number you cannot act on.
Balancing Protection and Waste
Over-packing has its own costs — material, freight on the larger parcel, and customer irritation at excessive filler. The efficient position is a well-fitted box with an insert that immobilises the product, which typically uses less material than a larger box packed with void fill and protects better. Safe packaging and minimal packaging are usually the same design, not opposing ones.
