The Postal Rule That Decides Your Budget
USPS charges letter rates only within specific limits: broadly up to 6.125 in high, 11.5 in long, and 0.25 in thick. Exceed any one of those and the piece is billed as a large envelope, or flat — a substantial step up per unit.
Square envelopes are the classic trap. They are non-machinable regardless of size and carry a surcharge, which is worth knowing before an invitation design is signed off. Rigidity matters too: anything that will not bend through automated equipment gets surcharged.
Window Placement Is Standardised for a Reason
On a #10, the standard window sits 0.875 in from the left and 0.5 in from the bottom, at 1.125 × 4.5 in. Address blocks on statements and invoices are laid out to that position, so a custom window position means every document behind it has to be redesigned to match. Move the window only if you control the insert artwork too.
Closure Types
- Gummed — cheapest, needs moisture, fine for machine-inserted volume mail.
- Self-seal / latex — press to close, faster by hand, slightly higher cost.
- Peel-and-seal — release strip, the most reliable seal, best for anything valuable.
- Clasp or string-and-button — for reusable document envelopes rather than mailings.
For hand-assembled mailings, peel-and-seal usually pays for itself in labour alone.
Printing Constraints
Envelopes print differently from flat sheets. The seam, flap, and glue line all create thickness changes that affect ink lay-down, so avoid heavy solid coverage across a seam. Keep print clear of the address block and the barcode clear zone along the bottom — ink there interferes with automated sorting and can cause a mailing to be rejected or surcharged.
Where Custom Envelopes Actually Earn Their Cost
- Invoices and statements — a branded envelope gets opened faster than a plain one.
- Direct mail — the envelope is the entire open-rate decision.

Paper Weight and Opacity
Envelope stock is usually 24 lb or 28 lb bond for commercial work, and 70–100 lb text for announcement envelopes. Weight matters less than opacity: a light stock lets the contents show through, which looks cheap on an invitation and is a genuine privacy problem on a statement. Where confidential documents are involved, specify a security tint — a printed pattern on the inside face that defeats show-through entirely.
Ordering Quantities Sensibly
Envelopes are one of the few printed items where over-ordering is usually correct. They do not date, they store flat, and per-unit price falls steeply with volume — the difference between 500 and 2,000 is often marginal in total cost. The exception is anything carrying a physical address or a campaign-specific message, which becomes waste the moment either changes. Keep those short and hold the generic stock deep.
Working With Automated Mail
If a mailing house will insert and sort your envelopes, involve them before printing rather than after. Machine insertion has requirements on flap type, stock stiffness, and the clear zones ink must stay out of. An envelope that is beautiful and un-runnable becomes a hand-inserted mailing, and hand insertion at volume costs more than the entire print run.
