"Cardboard" covers two very different materials, and most disappointment comes from using one where the other belongs. Paperboard is the single-ply stock of a cereal carton. Corrugated is a fluted sandwich — two liners with a wave of medium glued between them. Only the second is a structural shipping material, and when people ask whether cardboard boxes are reliable, corrugated is what they mean.

Flute Determines What It Survives

E-flute prints best because its surface is flattest. C-flute stacks best because its flutes are deepest. That trade-off is essentially the whole decision for most products, and B-flute exists because it is a reasonable compromise between the two.

Read the Ratings on the Box

Every corrugated box carries a manufacturer's certificate, and two numbers on it matter.

  • ECT (edge crush test) predicts stacking strength. This is the number for palletised freight and warehouse storage.
  • Mullen burst predicts puncture and rupture resistance. This is the number for parcel networks, where boxes get dropped and dragged rather than stacked.

As rough anchors: a 32 ECT single-wall box carries around 65 lb; 44 ECT around 95 lb; 48 ECT double-wall around 120 lb. Buying below the rating your route demands is where "cardboard is unreliable" comes from.

Where Cardboard Genuinely Fails

  • Sustained moisture — corrugated loses the majority of its compression strength when damp. Wax or poly coating is the fix; hoping is not.
  • Point loads — a heavy narrow object punches through a flat panel. Spread the load with an insert or a base pad.
  • Long-term stacking — board creeps under constant load over weeks. Warehouse stacks should be rated well below the box's tested maximum.
  • Repeated handling cycles — a box designed for one trip will not survive being reused ten times, and should not be specified as though it will.

Matching Spec to Product

  • Under 5 lb, parcel — B-flute single wall, 32 ECT.
  • 5–20 lb, national parcel — C-flute single wall, 44 ECT.
  • Over 20 lb, or freight, or multi-leg — BC double wall, 48 ECT and above.
  • Retail-facing e-commerce — E-flute mailer, chosen for print quality with adequate strength.

Testing It Yourself

Pack the real product and drop the box from 30 inches onto a corner, then an edge, then a flat face. Corners fail first, every time. A box that survives that sequence will survive a parcel network; one that does not will produce a damage rate you discover at scale instead of at sample stage.

The Short Answer

Single Wall, Double Wall, and When to Step Up

Single wall is one layer of flute between two liners and covers the overwhelming majority of parcel shipping. Double wall adds a second flute layer, typically B and C combined, roughly doubling compression strength for around 30–40% more cost.

Step up to double wall when any of these is true: the product exceeds about 20 lb, the shipment is palletised and stacked, the route includes more than one carrier handoff, or the contents are fragile enough that a failure costs materially more than the box upgrade.

Storage Conditions Change the Numbers

Published ECT and burst ratings are measured at roughly 50% relative humidity. At 85% humidity a corrugated box can lose around half its compression strength, which is why stacks that stood fine in winter collapse in a humid warehouse in August. If you store inventory in an uncontrolled space, specify above your calculated requirement rather than at it.

Recycled Content and Strength

Recycled fibre is shorter than virgin fibre and produces slightly lower strength at the same basis weight. This matters less than people assume — modern recycled liners meet standard ECT grades perfectly well — but it does mean strength should be specified by ECT rating rather than by assuming a given board construction performs identically across suppliers.

Questions Worth Asking a Supplier

  • What ECT and burst rating is this box certified to?
  • Is that certification printed on the box itself?
  • What flute and wall construction is being quoted?
  • Is the board suitable for the humidity of my storage?
  • Can I have a sample to drop-test before ordering?

A supplier who answers all five without hesitation is selling a specification. One who answers with a price is selling a commodity.
